Yamaha FZ750 Restoration - Clip-ons (handlebars)


 I got a bent one!

So the left clip-on has taken a bruising at some stage, not to mention the rust. I initially thought it might be able to be straightened but it had flattened the tube where it was bent and would never be right however much you looked at it. Secondhand ones are few and far between, and expensive, and I didn't want to risk getting another bent one.

On closer inspection of the offending item, you can see where they are originally welded to the cast clamp. With a bit of careful drilling and jiggery-pokery, we should be able to get the old steel tube off the clamp itself. It was pretty solid but gave way in the end. 

I cut off the bad section and placed what was left in the lathe to take the outer diameter down enough to remove the threaded section that holds the bar end weights. Eureka!

All that was left to do was to go to the steel shop and pick up a length of 22mm pipe with a 2mm wall thickness. Pretty common, one would hope. Not in Australia it would seem, it's no longer available.

I then ordered some "Pipe Furniture" sections which were supposed to be 22mm O.D., but even they turned out to be 21mm. Bridgey pointed out the old handlebars on the ZXR project bike (more on that later) and it gave me an idea. A set of straight drag bars should give me the dimensions I needed. Then I remembered a load of factory-seconds bars I bought and stored a while ago. I already had the correct material in stock!

So this is how it looked. The end is pitted with rust because Yamaha didn't paint them right to the end. For obvious reasons on the throttle side, I guess, and then they just wanted them to look the same.

The Yamaha FZ750 Restoration.

Blown away...

Carlsberg don't do projects, but if they did, they'd probably be the best projects in the world. Quite frankly, if a restoration project could be ideal, this one could well be it. Admittedly, the plastics are a bit rough, but mechanically she's proving to be pretty good.

After getting the engine running, the bike was quickly stripped and put into boxes. From here I will take pics, and start on individual components. If I get a bit fed up with doing one thing for too long, I'll move on to something else to break up the monotony. It's easy to get overwhelmed when stuck on a time-consuming part.

Anyone who has pulled old machines apart would be familiar with stripped heads on screws and bolts, especially when some of the bike is as rusty as this one. But, as corroded as every fastener is, everything came apart like it was put together last week! It's been surreal.

I had noticed play in the front wheel during the strip-down and was pretty shocked to find this.

Repacking Your Can, Exhaust, Silencer or Muffler.

Shut it! I can't...

Before I start, I love quiet pipes, and wish I had the standard can for the R1. Better for my ears and attracts a lot less attention when you're bouncing off the limiter. The Bandit has quite a nice deep tone with its db killer in, but the R1 was a little more raucous. Time to repack it.

With a little research done, I've been hearing good things about Acousta-fil fibreglass packing. Not cheap, but worth it if it lasts a few years.

Here's the Australian-made Screaming Demon can that was fitted to the bike when I bought it. A little long by modern standards, and takes me back to the Hindle pipes of the nineties. It's good quality, but I want rid of the main badge and will rotate the can so the small maker's badge at the bottom is hidden around the back.

Suzuki GS Series — Clutch End Float.

Low speed rattles?

There's a few common places that annoying rattles can resonate from on ye olde GS. One of them being the clutch.

It's a heavy unit to be spinning around on the big needle roller bearing and you will always see and feel the [normal] movement when you get hold of the clutch basket. Considering that the huge helical gear around the outside of it is being driven by the crank itself, movement isn't what you want. That sort of freeplay doesn't really matter, for instance, if the clutch is being driven by chain or belt as there is more flex. Gears don't exactly flex, but they will wear. 

On top of this, there is a gear sat behind it, driven by the basket, which then drives the oil pump. A lot going on for something that only has one bearing. 

Now a couple of the intelligent folks at GSResources forum removed some of the play by machining a little off the bearing hub that runs on the inside of the needle roller bearing. In effect, this removes a little of the end float and holds the basket at the angle it was designed to run. Thereby keeping the gears at the correct angle, and reducing some of the noise inside. Sounds good huh?


That's the back of the clutch basket. The large gear is driven by the crankshaft. The two slots in the back of the clutch centre drive the gear that, in turn, drives the oil pump. The springs you can see are for cushioning take up of drive as you let the clutch out to pull away etc. These sag slightly with age and, ideally, need replacing because they start to rattle. Or, as I was about to do, you can shim them with washers to quieten them down.

So this unit has a few jobs to do. Probably best that it spins as it should instead of flopping under its own weight...

Suzuki GS550E — Steering head bearings.

Wandering Aimlessly...

Since the new Metzelers have been fitted, there has been a slight weave at low speed. I hope it's a steering bearing issue and not a trait of the new boots. Being as it was on the list of to-do's for along time, I ordered a genuine top bearing from Suzuki, as there doesn't seem to be an equivalent generic part number, and the old "32006" taper roller from the local bearing shop for the bottom yoke.

While it was apart, it would be time to clean up and paint various parts on the front end. A month and half later and I'm still waiting on the springs to come from America. Postal service is struggling as they're waiting for flights!

Anyway, back to the clean up. The main things on the list were the yokes/triple clamps, headlamp brackets, indicator brackets, and maybe the speedo surround and headlamp itself.

Suzuki Bandit 1200 — Suspension Upgrades.

The Bandit is pretty damn awesome!
Especially considering, for the last couple of months, the shock absorber has been breathing its last and dumped its oil. Not bad for a 24 year-old bike.
Hustling it along was ok as long as you didn't force it. Maintain pace and keep things smooth and it handled most roads perfectly. But while I've been off for the Christmas break, I figured it was time to sort it all out. With a GSXR1000 K8 shock ready to slot in, it was time to upgrade.

Mk1 Suzuki Bandit 1200 — Tacho Not Working!

I think I've been cramped up on sports bikes too long, because I absolutely love the comfort of the GSF1200! Just this Sunday, after a bacon and egg roll and flat white at Cafe Metz, I headed up the Goat Track. For those not in the know, it's a cracking little road full of hairpin bends that takes you up to North Tamborine. Great fun, up or down, whatever bike. 
Fifty K's per hour is how fast I was going. Fifty K's! 
I was more mellow than a bong-induced mellow guy from Mellowford, and happy to cruise. Until six or seven bikes flew past me like I was on a pushbike!
I took chase, but gave up when the front got a bit iffy in one of the bends. All good, back to Sunday morning cruising.

So what's this thing like day-to-day?
Honestly, it's blown me away. It's quick when you want it, happy to mooch around at snail's pace, just a cracking allrounder. I'm fixing up little things as I go, and making a list of things I want to do.

One thing that was niggling me since getting this thing running was the rev-counter... it wasn't counting the revs. I had two secondhand CDI units, it didn't work on either. I had continuity from the tacho (black/red), back to the CDI. I had 12v and a good earth at the tacho itself. So the tacho must be faulty? One would assume so. But to assume...

Secondhand rev-counters were going for around $150 on eBay, if you could find them. But then a NOS one came up for $300.

Ducati Panigale 899 — The Review, The Dirt.

Ducati? Never rode one.
It's true, I have never been on a Ducati, not a Monster, not a 916, not even a Mike Hailwood Replica. And I love to ride different bikes, just never had the chance, up until now.

He's a strange lad at the best of times, but had a bit of bad luck recently. The GSXR750L2 that I raved about, and that he crashed at Lakeside, was stolen recently (along with five other bikes!). Bastards! 
The only upside to this dark cloud was that he went out and bought a 2014 Ducati Panigale. And those things, without a doubt, look pretty damn cool.

Oil Filters — Part Deux.

Where are we at?
OK, so I've changed the oil twice since doing the original oil and filter change when I first got the bike. For those that remember, the filter fitted had no manufacturer's markings on it and, when I cut it up, found it to be absolute crap. 

I fitted a genuine Honda one, and since then just dropped the oil a couple of times to try and get everything running clean inside again. Today I put another flush in the engine and changed it all again. And this, my very bored friends, is how it went down.

Really like this bike, the paint, the shape, its agility... it's awesome. But someone decided it was a good idea to hide the oil filler cap behind that black fairing panel. Doesn't make sense that to top up the engine oil, or check the filler cap for tightness (as they do before you enter the racetrack), you have to remove part of the fairing.

KTM Duke 390 - First Ride Of The Uncrashable.

Less is more, much more.
He's been trying to get me to ride the 390 for ages. I'm a bit busy. 
He said its cornering speed is unreal and fast guys on ZX636R's and GSXR1000's are getting left behind (miles behind). Yeah, but I'm working on the GSX. 
He finally convinced me to ride all of the Yamaha MT range. Ok, now I'm in the mood.



I haven't come back from a ride shaking for a while. That was fun, a hell of a lot of fun.

Starter Motor Issues?

Slow to turn over? Doesn't even attempt?
The little GSX saga continued when I wanted to turn it over on the starter motor just to see if everything was doing what it should.
I knew the cams were turning when I turned the crank with a spanner, but there's nothing like spinning it over on the starter to listen to any clonks, or other death blows.
With a charged battery at the ready, I used a pair of jump leads to try and get it to spin, but nothing, just sparks. It's worth noting that you don't want to hold the leads on for too long, in the hope it'll start to turn. Just flick the lead quickly to earth on the frame, or engine, and see if it begins to spin.

Suzuki GSX750ES — Painting the Engine.

Yeah, so it's been quiet lately.
A twist of fortune gave way to some time in the garage, which meant a little more got done to the GSX. I'm currently zipping between little tasks on the bike  and not getting anything finished. And one job I did want to get out of the way was a splash of paint on the engine. 
I initially thought I'd go for bare alloy, except for barrels and head, but thirty years of corrosion was proving hard to remove. It would have been ok with constant polishing, but I relented and chose to paint it instead.

A Scotch in the hand is worth a bike in the bush.

It seems that precautions are needed when restoring anything that's been lying around in Australia for a few years.  So far I've come across spiders, woodlice, some sort of centipede and, worst of all, ants.  Now, I'm none too fond of ants and, to be fair, they were none too impressed at being poked around by me when the stripdown commenced - but they had to go!

The handlebars and the front hub were absolutely full of the little buggers and I'm seriously hoping I've seen the last of them. 

Now back to the project.

The corrosion does look quite severe but I'm hoping there are some good bits left underneath.

The air filter (long since disintegrated) complete with nest of some description.

The ants were calm at this point.  It was when I tried to remove the anchor plate that they went nuts!

 
The linings had plenty of life left in them - shame they were no longer attached to the shoes!  And yes, the hub was full of ant eggs.

She's wearing the wrong mudguard and the seat is a little dilapidated but this just adds to the fun of restoration.

When you begin the stripdown, always label everything and put it away in boxes.  I'm not too concerned this time because I'm familiar with Can-am's but, had it been another make, I'd be labelling it all.  Photos also help with the obscure parts.

Looking for a Project. Buy Buy Buy!

Just missed out on an old XL250 on ebay. Yes I should have put a higher bid in but sometimes, when you're in two minds, you chance it to fate. It's not exactly a classic BSA or Triumph so I'm not too bothered.

So that leaves me scouring the web pages for restoration projects that are close enough to drive to. Never used to be a problem in the UK, but in Australia, it could be a days travel to get to the next state, let alone the other side of the country!

Not very interesting was it? No pictures, hardly any text. Back then I thought you just wrote something in your blog and everyone was desperate to read the rubbish you churn out. Not actually the way it works, but then you knew that... didn't you?
I started the blog to keep an online account of my projects, and help others who were going through issues of their own and maybe had no prior knowledge. It's all a bit of fun, and hopefully helps you keep your bike on the road, or gets you closer to finishing it.

Meanwhile, here's some pics of one of my previous bike projects. It's a 1964 Norton Jubilee. The smallest capacity bike Norton ever built, it's a 250cc parallel twin and, although not completely original, looked pretty good when finished.
